Custom Radio Shuttle Cart Retrofit for Existing Racking

Custom Radio Shuttle Cart Retrofit for Existing Racking

When existing radio shuttle carts break down or fail to meet growing throughput demands, replacing the entire racking system is not always necessary. If the rack structure remains in good condition, a custom shuttle cart retrofit can provide a more cost-effective alternative while minimizing disruption to warehouse operations.

This was the challenge faced by our client. Their original shuttle carts were faulty or insufficient for daily handling demands, while the existing racking structure remained usable. Instead of replacing the entire system, we developed a custom replacement solution based on the existing rack dimensions, rail configuration and operating requirements.

Project Assessment and Dimensional Measurements

Our technical team visited the client’s warehouse to collect accurate measurements and assess the existing radio shuttle racking. The assessment covered rail dimensions, pallet specifications, load requirements, running clearance and actual operating conditions.

These measurements provided the basis for evaluating compatibility and developing a shuttle cart design suited to the existing rack structure.

The following diagrams illustrate the key measurement points (A–F) used during the compatibility assessment. Measurements for A, C and D must be taken at beam positions, while E and F are measured at the end baffle.

Measurement Method for A

(Must be measured at locations with a crossbeam)

Measurement Method for B

Measurement Method for C

(Must be measured at locations with a crossbeam)

Measurement Method for D

Measurement Method for E

Measurement Method for F

Custom Shuttle Cart Design and Compatibility Verification

Using the collected site data and operating requirements, our engineers developed a custom shuttle cart design for the existing racking system. The process included 2D engineering drawings and 3D design reviews to assess key dimensions, rail fit and running clearance.

Before production, the proposed design was reviewed against the existing rack configuration to help identify potential compatibility issues and reduce the need for on-site modifications. This approach allowed us to develop a replacement cart around the client’s existing infrastructure rather than requiring a complete rack replacement.

Manufacturing, Commissioning and Project Results

After the design was confirmed, we manufactured the custom shuttle cart according to the agreed specifications. Following delivery, the cart underwent commissioning, operational testing and on-site adjustments to check its fit and movement on the existing rack rails.

Once the cart was confirmed to operate as required, the client was able to resume normal warehouse operations without replacing the existing racking structure.

Key Project Outcomes

  • Retained the existing racking structure: Avoided the need to replace the entire system while the original rack remained usable.
  • Custom-fit shuttle cart: Developed a replacement solution based on the existing rail dimensions and operating requirements.
  • Addressed shuttle cart failures: Replaced faulty or insufficient original carts to support ongoing warehouse handling operations.
  • Reduced retrofit disruption: Upgraded the shuttle equipment without the larger intervention associated with a complete racking replacement.

Custom Radio Shuttle Cart Retrofit Services

If your existing radio shuttle carts are damaged, outdated or no longer meet your warehouse operating needs, replacing the carts may be an alternative to replacing the entire racking system.

We provide site assessment, dimensional compatibility checks, custom design and quotation support for replacement shuttle carts. Share your existing rack specifications, rail measurements and operating requirements with our team to discuss a suitable retrofit solution.
